When a client in Latin America approached us with outdoor LED project on a tight deadline, we knew this would be a test of every link in our production chain — from SMT assembly to ocean freight.
Here's how we took it from bare PCB to a fully loaded 40HQ container in under four weeks.

The Challenge
Three things made this project demanding:
- Scale + Speed — 50 complete screens, each requiring cabinet assembly, wiring, and full QC, on a timeline that left no room for rework.
- Batch Consistency — With over 1,200㎡ of modules, color uniformity had to be perfect. No visible seams between cabinets.
- IP67 Integrity — Every cabinet had to maintain IP67 rating after assembly, wiring, and repeated handling. No shortcuts on sealing.
- Logistics — Three 40HQ containers had to be loaded on specific dates to catch the right ocean liners.
Our Production Flow: Step by Step
① SMT Assembly — Where It All Begins
Every module starts as a bare PCB. Our line runs:
- Solder paste printing — precise stencil application
- Component placement — pick-and-place machines mount IC drivers, capacitors, and SMD lamp beads (Rayshine SMD2727MWAS, golden wire)
- Reflow soldering — controlled thermal profile cures the solder joints
- Box header insertion — signal connectors mounted via auto-insertion
🔑 Quality gate: We produce all modules for a single project from the same batch of lamp beads. Different batches = wavelength variation = visible color seams. This is an industry-wide reality, so batch discipline is non-negotiable.
② Conformal Coating & Potting — Built for IP67
For IP67 rating, surface-level protection isn't enough. The difference between IP65 and IP67 is significant: IP67 cabinets must withstand temporary immersion in water up to 1 meter for 30 minutes. Our process:
- 4-head conformal coating machine sprays moisture/salt-spray/fungus-resistant coating over the PCB
- AB glue potting (silicone-based) fully encapsulates components for impact resistance AND water immersion sealing
- Silicone gaskets between module frames and masks create a watertight seal
- Modules move to drying racks for room-temperature curing, then undergo a water immersion test (30 min at 1m depth) on a random sample batch
🔑 IP67 vs IP65 — why it matters: IP65 stops water jets from any direction. IP67 goes further — it survives temporary submersion. For outdoor LED screens in regions with heavy monsoon rains or flood-prone installation sites, IP67 isn't a luxury; it's insurance.
③ Cabinet Assembly — Vision-Guided Precision
- Vision screw-driving machines (CCD positioning) fasten module masks to PCBs with consistent torque — without compromising the IP67 gasket seal
- In-line screw driving secures bottom cases, power supplies, and rear covers at high speed
- Cable glands & waterproof connectors (IP67-rated) replace standard connectors at every junction point
- Each cabinet is labeled with batch number, production date, and QC pass stamp
④ Aging Test — The 72-Hour Truth
Before anything ships, the first completed screen undergoes:
- 48-hour continuous aging at full brightness (1,000+ nits)
- Color uniformity check — no dead pixels, no brightness drift
- IP67 waterproof validation — spray test + immersion check confirms every cabinet maintains seal integrity under pressure
Only after the golden sample passes do we proceed to mass assembly of all 50 screens.
⑤ Final QC & Packaging
- IQC inspection — 10 major categories, 35 data fields per screen
- Modules packed in anti-static, moisture-barrier bags, labeled by batch
- Complete cabinets loaded into flight cases with desiccant packs (critical for ocean freight humidity)
- Spare parts (5 sets of processors, extra modules, cables) packed separately in the first container
Installation Method: Why Dual-Pillar Matters
For this project, every screen measured 6m wide or more. Here's why that matters:
|
Screen Width |
Structure Required |
Reason |
|---|---|---|
|
≤3.5m |
Single pillar |
Wind load manageable |
|
≥4m |
Dual pillar |
Stability + wind resistance |
|
≥6m (all 50 screens) |
Reinforced dual pillar |
IP67 cabinets are heavier; concrete foundation required |
All 50 screens used dual-pillar steel structures with concrete foundations poured on-site in Mexico. Our team provided:
- Structural drawings
- Wind-load calculations
- Step-by-step installation guide
- Spare parts labeling system (batch-tagged to prevent future mixing)
Key Lessons from This Project
1. Batch control is everything. We told the client upfront: modules from different production runs may show color differences. The solution? One project = one batch. Period.
2. IP67 is a process, not a sticker. Every gasket, every cable gland, every potting line matters. A single compromised seal on one of 50 screens means a service call six months later. We built IP67 discipline into every step — from conformal coating to final cabinet assembly.
3. Golden sample first, always. No mass production starts until the client (or their rep) verifies the first screen live — either in person or via video call. This catches issues before they become 1,200㎡ problems.
4. Container packing order matters. High-priority items (processors, spare modules, first-batch screens) go in Container 1 on the fast liner. Everything else follows on standard service.
What's Next
The containers are en route. Installation in Mexico is scheduled for later this quarter. We'll follow up with an on-site installation case study once the screens are live — and we'll be paying special attention to how the IP67 cabinets hold up in real-world conditions.
